We considered using a caster, but decided that after a series of sharp turns, or backwards and forwards movements, the wire could get wrapped around the caster and possibly pull out. Do you guys have a method to avoid this?

Yeah we had an idea, as you can see the wire passes through the caster bearing's center, then the idea would have been to use a Slip ring like the ones discussed here (http://www.chiefdelphi.com/forums/showthread.php?threadid=74218), but for cost and time we were going to try a Phone cord untangler (http://www.radioshack.com/product/index.jsp?productId=2504098) but this design was mothballed before we could try it.
