Both Al and Alan Andersons suggestions are good. The most likely problem is an intermittent PWM signal either at the software or hardware level.

Another possibility is an excessive periodic loop...

Yes, FET technology keeps getting better and better. We are currently designing a product that uses FETs that are basically a bare die on a metal slab capable of handling 300+ amps at 60 volts.

And yes the Talon uses surface mount FET'S. Each FET has an RDS on of only .8-1.2 milliOhms so only one per leg is required.
