By using a Versaplanetary with CIM output shaft and 3:1 stage you should be able to gear your chassis down suffciently( that's if gearing is actually the problem). It should be relatively simple as...

You don't necessarily need to use a led ring, we added 6 high power green 5mm LEDs(with resistors running of 5v) and it has really improved the illumination of the target over just 1 led ring

Because you are using the Bevel Box you are probably using the VP 8mm/CIM output shaft. They are really not very good at taking high amounts of torque.

Why go for idler gears, surely it would be simpler to just have 1 large gear turning 3 large gears attached to the wheels and do the 2:1 reduction else where, such as with the belts/ chain driving...

Yes,
Any Aluminium or Steel( or even Ti) 1/2 hex shaft( no center hole) would reduce the risk of failure. 7075 shaft is ideal and is substantially stronger than 6061. Both VexPro and Andymark sell...
