We definitely had "durability" as a very important design element this year. With 2 MAR districts, a regional, and MAR CMP (plus CMP possibly) the 60-90 matches the robot would play, we knew that previous designs would suffer fatigue failures. Robustness was a big deal for us.

Well...boy do I have a dozy on the failures. It's not exactly "fatigue" failure, but we found out a little bit on Banebots 550 loads. With our new custom fab wheels weighing ~2lbs a piece, plus a steel shaft, steel pullies for the belt driving it all, and a 5:1 gearbox, we were probably overtaxing the system like crazy. Current life of a banebot in that system was about 3 matches, or about 2.5-3 minutes of continuous use.

Your 5:1 reduction may be the problem. Try a higher reduction to get on the other side of the power curve. Running an RS550 too slow will cook it, run it at full speed (like 12000 RPM?) to keep it cool.
