Are the tan things in your 1x1 tube wood fillers to help with mounting to such thin stock? Cause if so, that's a pretty cool that I might need to look into sometime.

I have done that in the past to help drill through thin stock. It keeps you from collapsing the walls.

This is true. It prevents us from over-tightening bolts . We also decided to do our entire frame from 1/16th box stuffed with wood because it weighs slightly less than 1/8th. It means we run through less stock and less money than mixing the two and we can stuff only the pieces we want. Even better, stress analysis through Inventor shows it to be much stronger than just 1/8th box channel .

Originally our plan was to use T-nuts as much as possible, but we found it unnecessary after getting into build season a bit more.

What type of wood? Does the stuffing run the entire length of a rail?

We stripped down some pine 2 by 4 boards to a 3/4 by 3/4. The stuffing does run the length of the frame. We are using the frame to mount most of our components to, so we wanted plenty of options for interfacing different parts.
