I am surprised to hear that Dennis had trouble with an intermmediate gear. All the troubles we and others I heard about were the output gear. We don't have a cure for his problem, but replacing the rim for the final gear with metal works slick. We never had another problem. We did a similar fix as the one written up in an early posting on the Delphi site only they used the rim from a stock Boston gear. We couldn't afford the weight, but had money available for the aluminum to make one from scratch. All our records are in our file at work so I can't get anything for you until next week, but I think the teeth are standard 32DP. We turned the old rim off and bolted the new one on with button socket head bolts. It appeared to us that maybe the case was deflecting and allowing the gear to $@#$@#$@#$@# enough so that the teeth would fail on an angle. Strangely the mating pinion never caused us any problem.
