We just use POP rivets. They are cheap, easy to use and have never failed us. We never really considered any other kind because they work for us. To take it one step further, we only use 5/32" aluminum rivets. Their strength and ease of installation / removal are perfect for a FIRST robot.

Hmmm, we have been using 1/8" aluminum pop rivets since 1996 on our robots and they work out fine. We just use steel one when we need extra holding strength.

The aluminum rivets make a good mechanical fuse when you want a built-in failure point. When things are likely to break, it is good to design for failure in the right locations such that minimal functionality is lost in the middle of a match and repair is quick and easy.

We use 5/32" due to the fact that our original sheet metal manufacturer didn't want to laser such a small hole (they only had a laser). We compromised on 5/32" (they wanted 3/16").

Hmmm. Not sure how 45 has been using those. I just unpacked a crate of extra material set aside from last season when working with a rookie team and found a Team 45 pop-rivet gun. That somehow made it into our stuff at Nationals or IRI last year. (feel free to use loaning out your pop-rivet gun to team 3119 in your chairman's submission).
By the way your team didn't happen to find an "extra" set of "Behind the Design" books at nationals did they?

P.S. PM me an address and I will get a Pop-riveter in the mail.
