if you look at our closet and our 2018 robot… FULL of 80/20 bars.
At 841’s volumes, we get pinback button sets at $0.10 (American Button Machine 2.25" round set of 500)
8020 is about $0.25/in in volume, so if 1665 can get at least 3 buttons per inch the cost math works (and I’d expect closer to 6-7 buttons per inch.)
The only real constraints become time on the horizontal bandsaw and deburring wheel

We just set up a block of wood and clamp it down to the right length. That makes it so we can just measure once and cut to the end of the bar. The biggest problems we’ve ever run into are the students on duty don’t correctly cut (they just let the blade drop which gives a slanted cut), and the numbers (even i trip up on this procedure. It’s pretty hard).
1325 had the best game themed team button I’ve ever seen in FRC last year. I wish I had a picture of it.

My favorites for non-themed buttons are just a nice simple logo on a solid color background. Normal buttons are pretty small, so once you start adding a bunch of shapes and text it becomes an unrecognizable blob. 1538 absolutely nails it in this department
I don’t have any of the physical buttons, but both Heidi and Eric’s websites are still online (albeit they haven’t been updated since 2008 or before). Enjoy.
