We recently purchased a lot of hex stock and realized that it won’t fit into any of our bearings or mechanisms, so we have to shave down the edges of all of the metal which is taking us eons. Should we be shaving down the edges or is their a place where we can purchase pre shaved hex (that will fit half inch bearings)?
Where did you buy it from? Companies like AndyMark and VEX tend to run theirs a touch undersize to avoid exactly this issue, but if you went to a random metal supplier it may well be oversize.
If you have the time and finances to purchase new stock, I think the VEX Thunderhex would accomplish what you are after. I know we have had issues with bearing tolerances on some hex shaft being a bit tight. I cannot remember the specifics though.

If you are using 1/2 round bearings then the hex will be round be the time it fits the bearings. If you are using hex bearings (sort of a FRC specific thing). Then what bill said.

This will most likely always be oversized. I would suggest using thunderhex/hex stock from VEXpro. Can be purchased here or here.
I have found that steel is normally super undersized. YMMV
